Hi Erik,
In general, try and avoid the fillets being there already when thickening. when the thicken becomes self intersecting, it will create errors.
Shell CAN also run into these issues, but a little less likely.
I think your approach of adding/subtracting could also have worked if you'd have applied the fillet afterwards.
In building the positive and negative tools including the fillets to unite later, tolerance errors may creep into the fillets that will create problems in the unite/subract operation.downstream. Onshape is more robust handling these things than legacy CAD, but it's still not the best approach.

to simplify: this error often comes up when parts are just touching (sometime tangentially).
The underlying model will have difficulty deciding what's in and out after uniting. This leads to errors as the models become more complicated and underlying CAD tolerances stack up. so what will work in simple geometry, may not with more complicated models.
so make sure there's a gap or a decent interference before uniting… A small 0.1mm move face feature before a unite is not a pretty way, but it works. .

The slot tool is convenient, but you can also just sketch some lines and arcs with the right parallel and tangent constraints and get the same result. There are so many different ways to sketch this.

Re: qCreatedBy(sketch_id, EntityType.EDGE) returns more edges than I drew
Since you are talking about edges I'll assume you've used qCreatedBy(sketch_id, EntityType.EDGE)
. Sketch creates wire bodies corresponding to sketch curves, but also sheet bodies imprinted on plane (only if there are closed regions). You can use qCreatedBy(sketch_id, EntityType.EDGE)→qBodyType(BodyType.WIRE) to get only wire edges.

Intersting, I kept getting a "Bad request" which tells me something else is going on. I created a copy of the workspace and tried just manually copying and pasting the element and got the following
So there might be something wrong with the Part Studio itself. Upon looking at the FeatureScript for that Part Studio (right click on the part studio > Show code) I can see that the FS version is really out of date so that might have something to do with it.
Try deleting the document, then restoring it from the trash, then going into it should prompt you to update the version of the standard library. Doing that fixed it for me.
