Surface text keeps failing, but only when I try removing material. I can't figure out why any ideas

It's hard to know without seeing the actual document. If you could share a public doc, that would help.
That said, from your picture, I could guess that the characters are running into one another which is causing non-manifold geometry. Try one letter and see if you can get all the directions and depths right. Then try a word and play with the kerning to space things out.
