Thank you Oliver for doing the math… It was way too late for my brain to do it. I probably would have done it today had you not.
Evan, also thank you for pointing out how late it was. LOL I meant to do part pattern. I revised my version for that. Way better than the boolean path. my regen time is twice yours for a 90 instance. I'm wondering what pc specs you are working with? as I am in the market for a new PC.
Joanna, I second Evan's comments about simplified version. A simple two circle extrude can also serve well if simplified geometry is acceptable.

This is a great use of the Wrap tool! To further riff on the two good models above here's a way that's a lot faster to regenerate and more stable to changes to the number of bends.
- Instead of using "Feature Pattern" for the Circular Pattern then "Boolean", I changed the circular pattern to "Part Pattern" and it lets you boolean directly in the feature. The result is that it will always boolean because you aren't manually selecting all of the parts.
- Since booleaning that many solid parts together was bogging it down I only patterned a surface, then thickened the whole thing. I got the total regen time from 25.29s to 5.88s
All of that said, @Joanna_Maratos depending on what you're doing, you may not need this detail modeled at all, and you may opt to just represent the space it takes up with a very simple revolved square.

wow yeah I'm not sure how I'd even start to code that. Nice work! I added it to my toolbar. I did play with it a bit and for most things it nails it. There was some odd behavior in a few cases

You actually can flatten cones! But I would really like it to be implemented in the sheet metal tools.

Here's one way. There is a tiny flaw where its not quite tangent at the joints on the bottom… but it should give you one idea to run with.

Re: Using group and sub assemblies
This is not intuitive for subassemblies and is always a confusing issue. I think group should throw a warning when someone selects a sub assembly. Or just prevent the ability to select sub assemblies when creating a group mate.

"You need to create a plane perpendicular to your extrusion direction then sketch a circle on that to extrude. Try using the point-normal plane creation tool."
That did it. Now it seems so simple. Thank you for the help. This forum is awesome: always several suggestions for solutions regardless of how simple or complex the question is.
