Those parts are not fully constrained - they have too many open "degrees of freedom". Click and drag on the parts inside of the lid, and note the movement - if they move in unpredictable ways, add more constraints until the model behaves the way you intend. Hope this helps.

Re: Variable name as Value
You can make a configuration list for the three states (rounded, squared, chamfered) and configure the sketch so that it can have chamfers or fillets in the same sketch. Then use the configuration FeatureScript id as a variable in the Tag frames feature.

First apply revolute mate to the gear and keep one part (center axle part) fixed. Left click with mouse, hold, and move around to see the motion

Shameless plug but here is our customer story of doing exactly that.
We have spent a number of years essentially superimposing a cabinet CAD system over top of Onshape with over 100 custom features, multiple apps using Onshape's API, and heavily tailored configured part studios. Here is my presentation at LiveWorx where I demo a few of them and talk about the benefits of customizing a CAD system.

I think you can get there using loft but try adding guide rails and increase your sketch faces (profile cross-sections) for loft command to follow

You should explore the "=" constraint. less dimensions and clutter that way. I would start deleting the red redundant contraints until you get to where you want to go.
