To Sweep or Not to Sweep . . .

Context: I've been working on the model of a cylinder with 2 intersecting voids (1 sweep, 1 extrude) at 4 cardinal positions. (see PDF Vertical section) This model the slot merging into the tunnel (see Plan sects.) .

Problems:

  1. One of the four merges between a Sweep void and a extrude void isn't resolving. I've done the same steps over and over again as I've done in the previous three. I can't figure out what is different in this one case.
  2. I had tried several times to get the sweep path to arc around the center (as shown in plan), but had to settle for a planer sweep as I couldn't find a way to curve the path outside of a sketch plane. This results leaves too thin material between the void of the slot and the void of the center mortise (<1mm).

Solns:

If anyone has suggestions about what may be causing the conflict (#1), or how to model a 3D path for sweeping (#2) I'd appreciate some tips/help.

    Perhaps some of your sketch entities you are using for these features are not where they should be and causing errors during generation. Try checking your sketch,

    If all your features are identical and symmetric why not try using circular pattern on one of these to replicate.

    If your project is public can you share it? i'd like to have a look too!

    I've been having similar issues with sweep trying to do a very accurate NPT thread model.

    I think sometimes it just hits a timeout on regeneration. I have had it working, rolled back and changed something completely unrelated, and then had it fail when rolling forward again.

    Also seems to struggle with overlapping geometry and sharps
