Surface Modeling - Face blend without the blend...

Hard to explain but I'll give it my best shot: I'm working on an articulated toy robot model and I want to create faces around the contour where two (mutually trimmed) surfaces meet but without the fillet. The goal is to create the effect of a part riveted to the head. The face blend tool does a great job of creating a boundary of faces around where the two object meet which I can then offset/thicken to get the desired effect.
